Sensor Technology Overview

Thermocouples

  • How it works: Two dissimilar metal alloy wires (e.g. Chromel, Alumel, Type K; or platinum alloys for high temp) joined at a measurement (hot) junction. A voltage (millivolt-level) is generated proportional to the temperature difference between the hot junction and a reference (cold) junction.

  • Advantages:
      • Wide temperature range (often up to 1,600 °C depending on type)
      • Fast response
      • Rugged, economical, simple

  • Limitations:
      • Lower absolute accuracy than RTDs (especially over time)
      • Nonlinear signal (needs proper conversion tables / electronics)
      • Requires reference junction compensation

  • Typical use cases: furnace monitoring, exhaust gas, high-temperature flow sensors, heat treatment, industrial ovens

RTDs (Resistance Temperature Detectors)

  • How it works: A metal (usually platinum, e.g. Pt100, Pt1000) whose electrical resistance increases predictably with temperature.

  • Wiring: Often 2-wire, 3-wire, or 4-wire arrangements to compensate for lead resistance, especially in remote installations.

  • Advantages:
      • High accuracy and stability
      • Excellent repeatability
      • More linear response over mid-temperature ranges

  • Limitations:
      • More costly than thermocouples
      • Limited maximum temperature versus thermocouple options
      • Potentially slower response if heavy sheathing or in a thermowell

  • Typical use cases: process control in food, pharmaceutical, HVAC, lab calibration, where repeatable, precise temperature measurement is critical:

Thermowells

How it works: A thermowell is a hollow metal tube that houses a sensor (thermocouple or RTD). It isolates the sensor from the process fluid (pressure, corrosion, flow, or abrasive media) and allows sensor removal without depressurizing or draining the system.

Considerations in design & selection:
  • Insertion length: ensure that the sensor tip is properly immersed into the fluid stream, avoiding dead zones or boundary effects.
  • Material compatibility: match well material to process fluid (e.g. stainless steel, Inconel, Monel).
  • Mechanical strength & vibration: avoid resonance with flow-induced frequencies; tapered or stepped thermowell designs help maintain stiffness.
  • Thermal lag: the well adds thermal mass, slowing response; minimize the bore clearance and wall thickness where possible.
  • Flow dynamics: in high-velocity fluids, the well must resist erosion and flow-induced vibration.
